Replaced duff drive on LS220D, but array rebuild keeps failing part way through

Hiya.
I have an 8TB LS220D, running Raid 1, so 4TB mirrored.
It's been unused for a bit, so fired her up a few days back. Got issue with a degraded array, and Disk 1 was FBAR.
Bought a replacement 4TB drive and started to resolve the issue with the array today.
It gets part way through (estimated full array repair is over 36hrs 🤔), then fails at about 10%, and I am back to a degraded array.
I've tried this 3 times now, with the same result.
Is this array beyond help, is it a problem with the new drive, or can anything be done?
Thanks.
