I have a Terastation HS-DHTGL 2.0 GL/R5 running RAID 5. Last night, I got the E04 error. I removed each drive in succession and rebooted after each drive was removed. The unit booted into EM mode after removing Drive 4. Drive 4 was also clicking like it is a dead drive.
I replaced Drive 4 with a new 640GB drive. System boots into EM Mode and I can view it with the TS firmware updater. I attempted a firmware update with ver.2.14. Firmware update fails with the message "HS-DHTGL has booted up as an emergency mode. Updating may be a failure. Plesase reboot the HS-DHTGL again and confirm it boots up". When I reboot, it reboots into EM mode again.
I attempted to force a firmware update as described in FAQ 2. Firmware update fails again with the same error. TSclient sees the Terastation but doesn't show anything for the firmware version.
Any ideas on next steps? I've tried this procedure a dozen times with the same result. I cannot exit EM mode and update the firmware.

First try to put the same capacity replacement drive in for the failed drive.
Swapped the 640 for a 500gb, same problem. It will not recognize the 4th drive when loading kernal, or after I flash the drive. I tried booting with the inti button depressed as well, didn't make a difference. The 4th drive is spinning, the LED will flash intermittently on the 4th drive but it when the boot process finishes, the LEDs for drives 1-3 will be lit up but the one for the 4th drive does not.
Clearly something is not working the way it is supposed to. I cannot get out of Emergency Mode. I called support twice and I was instructed to try TFTP. I gave that a go but the TS will not talk to the TFTP server. I've checked and double-checked my settings.
Any help here?
If it's in EM mode there is no reason to TFTP. TFTP is used to get a unit INTO EM mode. If the firmware flash doesn't work then there are no other options.
I've just bought a Terastation second hand (without HDDs) and have been having this issue... discovered that the Buffalo Updater works fine when Windows Firewall is Turned OFF.
Mine is actually still booting into EM after the successful firmware update (I think it's a problem with the image on the hdd) but thought this might assist you.
Edit: I was just able to perform a successful Flash while the unit was in EM mode. I managed to get it going via connecting the TeraStation directly to a Laptop and setting up an ad-hoc network between the two. You can use the NASNavi program to find the IP of the Terastation. So once flashing was successful I now have the Terastation working correctly on the network.
The laptop was running Windows 7, with firewalls disabled.
